Could any of you kind folks, tell me how you go about inserting the control knobs, in particular how you round the corners afterwards.

I have a very always drilled the incident with a forstner bit, then put the hole through for the potentiometer. Finally I run a bearing guided round over router bit, with the bearing removed around the pot hole. It does limit the size of the indent though, hence my query.

Chris, I've done it the same as you with a round over bit.
I can't think of any other tool I have that would work better.
